Custom ear moulds: the fitting process, timing and what makes a good seal
Custom moulds are the gold standard in hearing protection: individually shaped, comfortable, precise attenuation. Here is the full journey from impression to finished protector.
Why choose custom moulds at all?
Standard plugs and earmuffs attenuate broadband — everything gets quieter, often too quiet. Custom moulds are machined to the individual ear canal and combined with interchangeable filters. Speech stays intelligible while impulse noise and harmful frequencies are reliably attenuated.
Step 1: ear inspection and consultation
Before the impression the specialist checks the ear canal with an otoscope: free passage, no inflammation, no cerumen plug. Then we clarify together:
- Environment: production, music, motorsport, leisure?
- Communication needs: speech, radio, warning signals?
- Combination with other PPE: helmet, glasses, half mask.
Outcome: a clear recommendation on filter class and material.
Step 2: the ear impression
A soft silicone-cotton tampon is gently placed into the ear canal. The specialist then injects a skin-friendly 2-component silicone mass, which cures in minutes.
The whole procedure takes about 15 minutes per ear and is painless. Important: during the impression the mouth stays slightly open — the jaw muscles change the shape of the ear canal.
Step 3: lab manufacturing
The impression is 3D-scanned and machined or printed — depending on material (soft silicone, harder acrylics, biocompatible plastics). Production takes 10 to 15 working days.
The filter channels are precisely integrated and tested so the resulting attenuation matches certification.
Step 4: first fit and seal check
On collection the specialist seats the moulds, checks fit and seal and optionally measures the achieved attenuation via a fit-check procedure. Anything off is reworked, or in rare cases a new impression is taken.
The wearer practises insertion and removal. Typical day one: 1–2 hours continuous, then a short break for the ear canal to adjust.
